Troubleshoot a motor problem

Start with the symptom, not the part number.

Choose the condition closest to yours. Each path gives you the likely cause, the data worth gathering, and the right next step.

The motor we buy is discontinued, on allocation, or quoted at a lead time we cannot plan around.

The mechanism is not changing. The motor has to, and the new one has to fit the same envelope, the same mounting and the same operating point.

Cross-reference the existing motor

It is too loud. It whines, or it rumbles, or it ticks.

Noise is a symptom with six common sources and each one has a frequency. Identify the source before changing the motor, because four of the six are not the motor.

The noise and backlash failure tree

There is too much play at the output. We need less backlash.

Most of what is measured as backlash is compliance, lost motion in a coupling, or friction hysteresis. They have different fixes and only one of them is the gearhead.

What backlash actually is

It does not last. Some units run for years and some die in a month.

Life is the shortest of five separate wear processes. A spread that wide usually means the duty profile, not the motor.

Diagnose duty and wear

It has to fit in less space, or draw less current from the battery.

Current goes to three places and only one does work. Envelope, efficiency and technology trade against each other in ways that are worth knowing before the review.

We need to know where it is, or that it moved at all.

Four different questions get called feedback. Three of them do not need an encoder, and the one that does needs it in the right place.

It is an AC gearmotor and the product is going to DC or battery.

Matching rated watts is the wrong method. The AC motor was giving you timing, holding and an accidental torque limit that nobody wrote down.

The mechanism is new. There is no motor to replace.

There is a load, an envelope and a duty. That is enough for a preliminary configuration with the margin and the assumptions written down.

Design the application

The gear train itself is the problem, or the gear we need does not exist.

A gear is a specification, not a commodity. An obsolete gear, a noisy mesh, or a train no catalog carries can be designed and built to a drawing you can check.

A failed motor contains the clues. Identify the failure mechanism before changing the part, or the same problem can return under a new number.
